The Computer Burned Out in a Volvo EC 460! Replacing the Entire Wiring Harness

A 47-tonne 2006 Volvo EC460 excavator came to our workshop with a serious electrical failure. For years hydraulic hoses had been rubbing against the wiring harness until they wore through the insulation. A short circuit followed, the wires began to melt, the machine had to be shut down in an emergency, and the ECU did not survive. The harness had been patched together to drive the machine out of the pit, but the owner – attached to the machine – opted for a complete repair: a new harness from cab to engine and a new computer.

Removing the old wiring

We started with a survey: where the wires run and where the relays, contactors and connectors are. The labels on the old harness had long since fallen off, so we marked the wires with coloured cable ties. Along the way we found a few “inventions”:

Installing the new harness and computer

The new harness runs through the whole machine: the cab, battery box, undercarriage, around the engine and hydraulic pump. We wrapped the rear sections in stretch film so mud would not get into the connectors while pulling them between the frame and cylinders. Pulling the harness into the cab took two people – one pulling from above, one pushing from below. In the cab we connected the plugs on both sides and fitted the new controller. For the hydraulic solenoid valves, which previously had non-genuine connectors and wires, we made new plugs as close to the original as possible.

First start-up – and one blown fuse

The machine started, and the display and charging worked. However, when the armrest was raised, the joystick enable fuse blew. Disconnecting the solenoids one by one, we found the cause: one of them had reversed polarity. Plus must go to plus and minus to minus – otherwise the fuse blows. After swapping the pins everything worked, including the engine speed control that had not worked since the failure.

Finishing

Finally we connected the lights and horns and clipped the harness to the frame so vibration and moving hydraulic hoses cannot damage it again. The machine runs without errors – the only remaining message is for a hydraulic oil temperature sensor that has already been ordered.
