The Liebherr R 956 crawler excavator is one of the most efficient machines used in earthmoving, infrastructure work, mining, and large-scale construction projects. Thanks to its high operating weight, powerful breakout force, and durable design, this machine is utilized wherever reliability and high performance are required.

The heart of this machine is the six-cylinder diesel engine Liebherr D946 A7. This unit was designed for heavy operating conditions and features high torque and outstanding durability. Despite its robustness, after many thousands of operating hours, this engine also requires a professional overhaul.

In this particular case, our mobile service was called to a Liebherr R 956 excavator operating near Częstochowa. Operators noticed a gradual loss of power, increased engine oil consumption, and heavy smoke under load. Initial diagnostics indicated cylinder and piston wear. To confirm this, we performed compression pressure measurements, a cylinder leak test, and an endoscopic inspection of the combustion chambers. The results clearly indicated the need for a comprehensive engine overhaul.

Diagnostics and Disassembly of the Liebherr D946 A7 Engine

We started the work with detailed diagnostics of the machine directly at the job site. In addition to compression measurements, we analyzed the unit's operating parameters under load. Significant differences between individual cylinders and increased blow-by into the crankcase were observed.

After deciding on the overhaul, we proceeded to dismantle the power unit. Our mobile service secured all electrical installations, fuel lines, hydraulic hoses, and the cooling system. The intake system, turbocharger pressure lines, and engine accessories were disconnected.

The removal of the engine was carried out using a crane provided by the client. Once removed, the power unit was properly secured and transported to our headquarters in Kojszówka, where we perform comprehensive overhauls of diesel engines used in construction machinery.

Engine Assessment in the Workshop

After delivering the Liebherr D946 A7 engine to the workshop, we began the detailed assessment process. First, a crankshaft rotation test and an initial external inspection were performed. Then, the engine was completely disassembled into its individual components.

The engine block underwent technological washing, and all components were marked and sent for dimensional inspection. Significant wear on the cylinder liners, piston rings, and piston surfaces was confirmed. In addition, increased wear on the main and connecting rod bearings resulting from long-term operation was found.

As part of the crankshaft inspection, a visual inspection of the working surfaces, measurement of the main and rod journals, a shaft runout check, and an inspection of the oil channels were conducted. The connecting rods were checked for geometry, twisting, and signs of overheating.

The engine cylinder head underwent a leak test in a water bath. Valve seats, valve guides, and mating surfaces were checked. The camshaft, turbocharger, alternator, starter motor, and fuel system components were also verified.

Repair of the Crank-Piston System

After completing the measurements, we began rebuilding the power unit. The engine block was prepared for the installation of new cylinder liners. A complete set of new pistons, piston rings, and gudgeon pins compliant with the manufacturer's specifications was used.

The crankshaft was ground to the appropriate repair dimension. Then, new main and connecting rod bearings were installed. All assembly clearances were verified using specialized measuring instruments.

The connecting rods underwent geometry checks and replacement of wear components. Each subassembly was thoroughly cleaned and prepared for reassembly.

Regeneration of the Cylinder Head and Fuel System

The cylinder head of the Liebherr D946 A7 engine underwent full regeneration. Mating surface planing, replacement of valve guides, and replacement of valves were performed. The valve seats were also machined to restore the proper sealing of the combustion chambers.

The fuel system was sent for specialized inspection. The injectors were tested on a test bench, where fuel spray parameters and opening pressure values were verified. All components meeting the manufacturer's standards were reused, while worn components were replaced with new ones.

An inspection of the feed pump and fuel lines was also carried out to ensure leak-tightness and correct fuel flow.

Regeneration of Engine Accessories

During the overhaul, all accessory components affecting the proper operation of the power unit were also verified. The turbocharger was checked for radial and axial play of the rotor. The condition of the hot and cold side housing, as well as the tightness of the lubrication system, was verified.

The starter motor and alternator underwent an electrical inspection. Worn bearings and wear elements were replaced. Temperature sensors, oil pressure sensors, and other electronic components collaborating with the power unit were also inspected.

Professional Engine Assembly

The assembly process of the Liebherr D946 A7 engine was carried out in accordance with the manufacturer's technical documentation. Each component was thoroughly cleaned, and all mounting surfaces were checked for proper preparation.

The mechanics performed the assembly in stages, monitoring the tightening torques of all threaded connections. Particular attention was paid to the crank-piston system, the timing gear, and the tightness of the lubrication system. After assembly was completed, the crankshaft was rotated manually to confirm the correct operation of all components.

Before sending the unit to the dynamometer, a complete set of new filters was installed, and the engine was prepared for its first technological start-up.

Engine Test on the Engine Dynamometer

One of the most important stages of the entire overhaul process was the test on the engine dynamometer. This is an advantage that few companies servicing diesel engines for construction machinery possess.

After assembly was complete, the Liebherr D946 A7 engine was placed on a dynamometer stand equipped with an operating parameter monitoring system. During the initial startup, we monitored oil pressure, coolant temperature, exhaust gas temperature, and fuel system parameters.

For the first minimum of 16 operating hours, the engine ran at a load of approximately 20-30% of its nominal value. During this time, the mating surfaces of the new components in the crank-piston system were broken in. We monitored temperature stability, oil pressure, and the unit's behavior at various rotational speeds.

Following the successful completion of the first stage, we began a series of full-load tests. The engine repeatedly reached maximum torque and power values. We checked the response to dynamic load changes and the stability of combustion parameters.

The dynamometer also allows for the detection of potential leaks, fuel system malfunctions, or assembly errors before the engine is installed in the machine. Thanks to this, the client receives a proven power unit whose parameters have been verified under real load conditions.

After all tests were completed, documentation of the operating parameters and a protocol confirming the correct operation of the engine after the overhaul were prepared.

Engine Installation in the Liebherr R 956 Excavator

After successfully passing the dynamometer tests, the engine was transported to the client. Installation was carried out at the crawler excavator Liebherr R 956's workplace using a crane provided by the machine owner.

Before positioning the power unit, the engine compartment was thoroughly cleaned and the condition of all mounts was checked. Then, the engine was seated on its supports and connected to the cooperating systems. Lines requiring renewal were replaced, the tightness of the cooling system was checked, and the condition of the intake and exhaust lines was verified.

After connecting the electrical system, the fuel system bleeding procedure was performed. Then, the first startup of the engine in the machine was conducted. Our service technicians, together with the operator, performed a series of tests including idling, partial load operation, and operational testing of the hydraulic systems.

The operating temperature, oil pressure, tightness of connections, and the unit's behavior during intensive work were monitored. After completing all tests without any anomalies, an installation protocol was drawn up, and the machine was handed over for further operation.

Post-Overhaul Service Maintenance

Every Liebherr D946 A7 engine is covered by service support after an overhaul. We recommend performing the first inspection after 50 operating hours. During this visit, our mechanics replace filters, check the tightness of all connections, and verify the operating parameters of the unit.

Subsequent inspections are carried out every 250 operating hours or at least every three months. Regular servicing allows for maintaining the full efficiency of the engine and extending its lifespan.
