Deutz TCD 4.1 L4 Engine Overhaul in a BOMAG BW 213 DH-5 Roller

BOMAG BW 213 DH-5 is a road roller designed for intensive work involving the compaction of soil and road surfaces. Machines of this type often operate for many hours under significant load, which means that the condition of the power unit directly affects the efficiency of the entire process. In this case, the service work involved a Deutz TCD 4.1 L4 engine, a four-cylinder diesel unit installed in the BOMAG roller.

The engine delivered to WIBAKO required comprehensive inspection and overhaul. The reason for sending the unit for repair was symptoms indicating progressive, natural wear of components in the crankshaft-piston system. During operation, a gradual deterioration in engine performance had been observed, so before deciding on the scope of the overhaul, we carried out diagnostics while the engine was still installed in the machine. This made it possible to determine whether the problem was actually located inside the power unit and whether a complete overhaul was required.

WIBAKO provides construction machinery service both at its workshop in Kojszówka and as part of its mobile service. In the case of road rollers and other machines operating directly on construction sites, reducing downtime is particularly important. For this reason, our mechanics can perform diagnostics, engine removal and subsequent installation directly at the customer's location. In this case, after removal, the engine was transported to our headquarters in Kojszówka, where we carried out a detailed inspection of all components.

BOMAG is a manufacturer specializing in machines used, among other applications, for compacting soil, aggregates and road surfaces. The Deutz TCD 4.1 L4, on the other hand, belongs to a range of power units used in off-highway machinery where resistance to prolonged operation and the ability to maintain appropriate parameters under load are particularly important. For this reason, during an overhaul we do not limit the work to replacing several components. After disassembly, every engine undergoes a verification process, and the repair scope is determined based on the actual technical condition of the individual components.

Initial Diagnostics of the Deutz TCD 4.1 L4 Engine in the BOMAG Machine

The first stage of the work was diagnostics of the Deutz TCD 4.1 L4 engine installed in the BOMAG BW 213 DH-5 roller. When symptoms indicate wear of the crankshaft-piston system, it cannot immediately be assumed that a complete overhaul is necessary. First, the irregularities must be confirmed and problems related to the engine's auxiliary equipment must be ruled out.

Our mechanics began by assessing the basic operating parameters of the unit. Engine operation, its response to changes in load and the symptoms occurring during operation were checked. An important part of the diagnostics was also inspection of the lubrication system and observation of the engine's behavior while running. In the case of wear of the bearings, crankshaft or other components of the crankshaft-piston system, symptoms may include unusual noises, reduced oil pressure or deterioration of operating parameters.

After the basic diagnostics had been completed, we carried out a more detailed inspection of the engine. The measured parameters confirmed that the unit needed to be disassembled and its internal components thoroughly inspected. Only after removing the engine was it possible to determine the actual degree of wear of individual components and prepare the scope of overhaul work.

Removing the Deutz Engine from the BOMAG BW 213 DH-5 Roller

Engine removal from a machine is a process that requires appropriate preparation and a carefully planned sequence of operations. In the case of the BOMAG BW 213 DH-5 roller, our mechanics began by securing the machine and preparing the area for removing the power unit. Engine removal is always carried out using a crane provided by the customer. This makes it possible to safely lift the engine from its compartment while reducing the risk of damaging components located around it.

Before disconnecting the unit, the cooling system components, hoses and connections between the engine and machine were secured. The mechanics successively disconnected the electrical system, fuel lines, cooling system connections, intake system components and other connections. Particular attention was paid to hoses and auxiliary components that must be correctly reinstalled during the subsequent assembly process.

After disconnecting the installations and mounting points, the engine was prepared for removal. The customer's crane allowed the unit to be lifted in a controlled manner and removed from the engine compartment. At this stage, we also inspected components working together with the engine so that potential causes of future operating problems would not remain unnoticed during reassembly.

After removal, the engine was secured and transported to WIBAKO's headquarters in Kojszówka. The next stage was the actual overhaul process. The unit was prepared for disassembly, and all components were then successively removed, cleaned and inspected.

Inspection of the Deutz TCD 4.1 L4 Engine at the WIBAKO Workshop

After the engine arrived at our workshop, we began disassembly. The inspection process does not involve automatically replacing every component. Each part is assessed to determine whether it can continue to be used, should be reconditioned or needs to be replaced. This allows us to prepare an overhaul appropriate to the actual technical condition of the Deutz TCD 4.1 L4 engine.

First, we inspected the components of the crankshaft-piston system. The inspection included the crankshaft, connecting rods, pistons, piston rings, cylinder liners and bearings. The crankshaft was visually inspected for signs of overheating, wear and possible cracks. The journals were then measured and crankshaft runout was checked. The oil passages were also inspected.

The connecting rods were assessed for wear, cracks and signs of overheating. Their geometry was checked, including twisting and longitudinal bending, as well as the condition of the bolts. Components that did not meet the required parameters were qualified for further reconditioning or replacement.

At the same time, we inspected the pistons, rings and cylinder liners. When components work together as a system, it is particularly important to assess them as a complete assembly. Excessive wear of one component may affect the operation of the others, which is why we do not limit ourselves to a superficial assessment of individual parts.

The camshaft was also inspected. We carried out a visual examination of its surface and measurements relating to wear of the journals and cam lobes. This makes it possible to determine whether the component can be reused after the overhaul or whether it needs to be replaced.

Inspection and Reconditioning of the Deutz TCD 4.1 L4 Cylinder Head

Another important stage of the overhaul was inspection of the cylinder head. The cylinder head must provide appropriate sealing and ensure correct valve operation. It was therefore thoroughly cleaned and then inspected for the condition of the valve seats, guides, valves and head surface.

An important part of the inspection was the cylinder head leak test. During this process, the cylinder head is immersed in heated water and compressed air is supplied to the appropriate passages. Observation makes it possible to detect locations where air may escape through possible cracks or leaks. This type of test is particularly important because some damage may not be visible during a visual inspection alone.

After the inspection, the cylinder head was qualified for reconditioning work. Depending on its condition, cylinder head reconditioning includes machining and work on the valve components. Depending on the degree of wear, valve guides and valves may be replaced. The aim is to achieve the correct geometry and sealing of the assembly before the engine is reassembled.

Repair of the Deutz Engine Crankshaft-Piston System

The most important part of the Deutz TCD 4.1 L4 overhaul was the repair of the crankshaft-piston system. These components are responsible for converting the energy generated during combustion into rotational movement of the crankshaft. Their condition directly affects compression, oil consumption, smooth operation and the ability to achieve appropriate parameters under load.

After detailed measurements, we determined the condition of the crankshaft. If the surfaces require reconditioning, crankshaft grinding can be carried out in accordance with the applicable technical requirements. After machining, the dimensions are checked again so that the component can work correctly with the appropriate bearings.

The connecting rods and their connections to the pistons were also inspected. Their geometry and the condition of the mating surfaces were checked. Pistons and rings were assessed for wear, while cylinder liners were measured. Based on the results, we determined which components could be reused and which required replacement.

When assembling the crankshaft-piston system, maintaining the correct dimensions and installation clearances is particularly important. This is not a stage where visual assessment alone is sufficient. A component may appear to be in good condition while exceeding the permissible wear limits. For this reason, WIBAKO relies on measurement and verification as the basis for the repair process.

Fuel System and Engine Auxiliary Equipment

During the overhaul, we also inspected components responsible for the proper operation of the engine outside its main mechanical assembly. The fuel system is particularly important in a diesel engine because incorrect operation can result in uneven combustion, increased smoke, higher fuel consumption and reduced performance.

Depending on the condition of the fuel system components, they undergo detailed inspection, while components requiring specialist reconditioning may be sent to a specialized facility. For injection components, testing on a test bench is particularly important because it makes it possible to verify their actual operating parameters rather than assessing them only visually.

The engine auxiliary equipment was also inspected. This included the turbocharger, for which axial and radial play are important inspection criteria. The starter motor, alternator and electromechanical components are also checked. This approach helps reduce the risk of a situation in which, after completing the mechanical overhaul, the engine still does not operate correctly due to a malfunction of one of the auxiliary components.

Professional Assembly of the Deutz TCD 4.1 L4 Engine

After the inspection and required repairs had been completed, the engine assembly process began. Reconditioned and inspected components were prepared for reassembly. Every stage of assembly affects the future durability of the unit, which is why the work is performed according to the required sequence and with the appropriate technical parameters.

The crankshaft-piston system was prepared first. Subsequent engine components, including the cylinder head and other assemblies, were then installed. During assembly, we pay attention to the correct positioning of components, the condition of mating surfaces and the proper execution of all connections.

After the mechanical work was completed, the engine auxiliary equipment was also installed. We inspect the condition of components responsible for air supply, exhaust gas removal, lubrication, cooling and fuel supply. If necessary, worn hoses and connection components are replaced to reduce the risk of leaks after the unit has been installed in the machine.

Testing the Deutz TCD 4.1 L4 Engine on the Engine Dynamometer

One of the most important stages of the overhaul was testing the Deutz TCD 4.1 L4 engine on the WIBAKO engine dynamometer. The ability to test the engine under load is an important part of the overhaul process because it allows us to evaluate the unit before it is reinstalled in the BOMAG BW 213 DH-5 roller.

The engine dynamometer makes it possible to operate the unit under controlled conditions. A rebuilt engine is not simply started and checked at idle during such a test. After an overhaul, it needs to be properly run in and tested under load. This allows us to observe its behavior under conditions that are more representative of actual machine operation. This is particularly important for engines used in construction and road-building machinery, which often operate for many hours under changing loads.

After starting the engine, we begin with light operating conditions. The rebuilt engine runs on the dynamometer for a minimum of 16 operating hours at approximately 20-30% of its nominal load. This stage allows new and reconditioned components to work together gradually. At the same time, our mechanics can monitor the engine's operating parameters and react if any irregularities occur.

Once the initial testing stage has been completed and the engine maintains its basic operating parameters, the load is gradually increased. The unit is subjected to repeated load changes to assess its behavior under different operating conditions. This makes it possible to evaluate the stability of engine operation and check whether the cooling, lubrication, fuel system and other auxiliary components are functioning correctly.

Dynamometer testing also has an important diagnostic role. With an engine after a complete overhaul, we want to be certain that all components are working together correctly. The fact that an engine starts and runs at idle is not sufficient confirmation that the overhaul has been performed correctly. Operation under load provides a much broader assessment of the unit.

During the test, we observe the engine's response to changes in load. Its operating stability and response to increasing load are monitored. If necessary, a problem associated with the fuel system, lubrication, cooling system or auxiliary equipment can be identified more quickly. This is one of the major advantages of testing the engine before reinstalling it in the machine.

WIBAKO also uses the engine dynamometer as an additional safeguard in the overhaul process. The customer receives an engine that has not only been assembled but also started and tested under controlled load conditions. This reduces the risk of transferring a problem to the machine operation stage. If an irregularity appears during the test, it can be addressed in the workshop without the need to remove the engine from the roller again.

After the test had been successfully completed, the Deutz TCD 4.1 L4 engine was prepared for reinstallation in the BOMAG BW 213 DH-5. Only after completing the dynamometer test was the unit considered ready to return to the machine.

Installing the Engine in the BOMAG BW 213 DH-5 Roller

After completing the overhaul and dynamometer test, the engine was prepared for transport and reinstallation in the machine. Our mechanics carried out the installation using a crane provided by the customer. The unit was carefully guided into the engine compartment and positioned at the location specified by the machine manufacturer.

Engine installation is not limited to lowering the engine onto its mounting points. The unit must be accurately positioned, the mounting brackets correctly secured and all connection points checked. Our mechanics pay close attention to the correct routing of hoses and auxiliary components so that, after the engine is started, there are no excessive stresses or risks of chafing.

The electrical system, cooling system hoses, fuel lines and intake system are then connected. Connections associated with the lubrication system and other components working with the engine are also inspected. The air hoses are particularly important because the tightness of the entire intake system affects correct engine operation. For this reason, after installation we check the connections and condition of the hoses.

Before the first start, the machine itself is also prepared. Required filters are replaced, fluid levels are checked and preliminary inspections are carried out. Our mechanics verify that all hoses and connections have been installed correctly, mounting points are properly secured and no tools or other items used during the service work remain in the engine compartment.

After starting the engine, we inspect its operation and check the tightness of the connections. The cooling system, fuel system, air hoses and other auxiliary components are monitored. Particular attention is paid to possible leaks, unusual noises and any abnormal engine behavior.

Final tests are performed together with the machine operator. This is an important stage because the operator knows the way the BOMAG BW 213 DH-5 works and can identify how the machine behaves during working operations. The engine's response to changing loads and the correct operation of the machine after the overhaul are checked.

After successful completion of the tests and confirmation that the engine is operating correctly and there are no leaks, an installation report is prepared. This means that the process does not end with mechanically installing the unit, but also includes starting, inspection and testing of the machine together with the operator.

Engine Service After the Overhaul

The Deutz TCD 4.1 L4 engine overhaul does not end when our mechanics leave the machine. Proper service during the initial operating period is important after an engine has been rebuilt. The unit should be monitored so that any irregularities occurring during normal operation can be detected as early as possible.

WIBAKO also provides post-overhaul service inspections. We recommend the first inspection after 50 operating hours. At this stage, our mechanics return to the customer. The inspection is not limited to replacing filters. The overall condition of the engine and auxiliary equipment, correct operation and the condition of connections made during installation are checked.

The first inspection can also reveal potential leaks that may only appear after normal operation has begun. We inspect hose connections, auxiliary equipment and engine behavior. Subsequent inspections should be performed every 250 operating hours, but no less frequently than every 3 months.

This approach helps keep the Deutz TCD 4.1 L4 engine in good technical condition and reduces the risk of further unplanned downtime of the BOMAG BW 213 DH-5 roller.

Which Machines Use the Deutz TCD 4.1 L4 Engine?

Deutz TCD 4.1 L4 engines are used in various off-highway machines where a durable and efficient power unit is required. They may be found in construction machinery, road-building equipment, agricultural machinery and other machines designed for demanding applications. However, the correct engine and parts should always be identified based on the engine data, identification plate, engine number and information relating to the specific machine.
